As critical production units in the metallurgical industry, ferroalloy submerged arc furnace (SAF) plants transform ores into high-value alloys such as ferrosilicon, ferromanganese, and ferrochrome through high-temperature reduction reactions. These plants are widely applied in steelmaking and chemical industries. The core equipment—submerged arc furnaces—combines arc heating and resistive heating to achieve efficient energy conversion and metal reduction. However, with rising environmental regulations and energy costs, process optimization, equipment innovation, and integrated eco-technologies have become focal points for the development of ferroalloy SAF plants.
The stable operation of ferroalloy SAF plants relies on the scientific design of furnace structures and refractory materials. The cylindrical furnace chamber typically maintains an inner diameter-to-height ratio of 1:2.5 to 1:3 to ensure uniform heat distribution. Refractory materials are selected based on the wear mechanisms of different zones: carbon-based and alumina materials for slag-line areas, magnesia-carbon composites for the furnace bottom, and silicon carbide for tap holes to withstand molten alloy erosion.
Modern SAFs are often equipped with sealed or semi-sealed roofs and negative-pressure dust collection systems, enabling the recycling of SO₂ gases and dust (e.g., pelletizing dust for reuse).
The smelting process in ferroalloy SAF plants requires deep coordination of raw materials, equipment, and operations. For ferrosilicon production, silica purity should exceed 98%, yet cost-saving practices like blending low-grade ores may lead to incomplete reactions. Thus, raw material pretreatment (e.g., sintering or pelletizing) is crucial.
Operationally, electrode immersion depth and current adjustments directly affect thermal distribution. China’s pioneering "electrode visualization technology" monitors electrode positions and furnace temperature in real time, optimizing energy allocation and reducing issues like "suspended charge" and "flame spouting," thereby lowering power consumption by over 15%. Additionally, waste heat recovery (e.g., preheating raw materials with 1000°C+ exhaust gases) significantly reduces energy intensity.
Environmental pressures drive ferroalloy SAF plants toward low-carbon and intelligent practices. For instance, installing power factor compensation devices reduces reactive power loss, while closed SAFs with gas purification systems enable CO recycling for power generation or heating.
In intelligent control, fuzzy self-tuning PID algorithms dynamically adjust electrode positions and currents to stabilize thermal fields. Advanced solutions like Metso’s SAFs preheat raw materials to eliminate moisture and volatiles, further cutting energy use and CO₂ emissions.
Despite technological advancements, ferroalloy SAF plants face challenges such as overcapacity and regional competition. For example, Ningxia has phased out outdated furnaces (below 6300 kVA) and promoted large-scale SAFs (over 25,000 kVA) to enhance resource efficiency. Future strategies include adopting DC furnace technology (natural power factor >0.93), optimizing supply chains, and exploring hydrogen-based reduction to align with global carbon neutrality goals.
